Testing ISX15 Injector Return Flow:
Tools needed: Return flow test kit (or clear hose + graduated containers), shop air (max 150 psi), fuel supply pressure gauge.
Procedure:
- Remove return lines from each injector (3 lines per cylinder on ISX15). Plug or cap the high-pressure inlet lines.
- Connect clear hoses to each return fitting, routing into graduated containers.
- Apply shop air (120-150 psi) to the fuel return manifold or individual return lines. Critical: Never exceed 150 psi - ISX15 return system is sensitive.
- Crank engine (do not start) for 15-30 seconds while monitoring return flow.
- Compare flows: Each injector should return 0.3-0.5 L/min. Excessive flow (>0.8 L/min) indicates worn injectors.
Shop Air Side Notes:
- Use regulated air only - unregulated shop air can damage components
- Apply air to the return side, not high-pressure inlet
- Check for air leaks at connections - use soapy water
- Monitor fuel temperature - excessive heat indicates internal leakage
Rail Pressure Sag Diagnosis: Low rail pressure under load with no codes typically points to:
- Worn injectors (confirmed by return flow test)
- HP pump wear
- Fuel supply restriction (check supply pressure >55 psi)
Safety: High-pressure fuel can cause serious injury. Use proper PPE and never exceed 150 psi air pressure.
Replace injectors showing excessive return flow. If all injectors test normal, investigate HP pump or fuel supply issues.
